The customer featured in this case study is a leading supplier of Power management ICs (PMICs). They had been developing a high-power switching component for their in-house AI chip testing board. Their initial design relied on a component that appeared to meet requirements on paper, but the OEM was ultimately unable to mass-produce it due to production constraints. Given the combination of surge current, leakage, and package size, there was no commercially available relay/module at comparable power density that could be qualified within the customer's timeline. With program deadlines approaching, the customer required a replacement solution on an accelerated schedule.

Customer Challenge

The customer needed a switching solution that could handle extreme electrical stress (120 A, 1 ms surge) while still fitting into an ultra-compact SMD module (final footprint: 11 × 14 mm). At the same time, it had to maintain ≤1 mA leakage and be delivered as functional samples within one month of the initial request.

Toward's Solution

Toward developed the ZHC-D05D20 (Zenith Series) to meet the customer’s requirements in a compact 11 × 14 mm SMD module. The solution delivers 20 A continuous current handling, supports a 120 A / 1 ms surge, and achieves leakage as low as 1 µA, with sub-millisecond switching speed for fast, reliable control.

Engineering breakthroughs

Beyond aggressive electrical targets and a one-month schedule, the project required solving multiple high-risk design and process problems in parallel. Toward had to rapidly develop bare-die attach and soldering processes with tight workmanship controls to ensure repeatability under high-current pulses. The team also had to manage severe localized heating during 120 A / 1 ms surges, mitigating risks like joint fatigue, micro-cracking, and de-soldering through thermal modeling and joint/pad optimization. Because pulse currents can create temperature gradients that introduce thermal EMF offsets, the design had to protect low-level measurement integrity by minimizing die-to-substrate distance and refining interface materials. The customer also demanded ultra-low inductance for pulse fidelity—leading to inductance-reduction measures that resulted in the component measuring near “0” inductance, with the customer’s PCB routing becoming the dominant inductive element. Finally, as an SMD module, the solution had to survive reflow soldering without deformation or performance drift, requiring a new packaging approach engineered for reflow robustness while still meeting delivery and cost constraints.
